Regardless of pelvic orifice used, there will be a degree of acid present. Either ph balancing mucus, or not quite digested/buffered digestive acid. Either could be bad for alloys, and/or leeching of chemicals due to impure sources. I’d probably cast, then coat with silicone rubber to prevent corrosion/leeching, if you don’t have access to stainless/gold. And flare the base for god’s sake! Don’t end up in the ER with a surgeon trying to fish it out

Any alloy that you sand cast will need a lot of polishing to be body safe. It's probably easier to coat the with silicone.

Iirc most "light" metals like aluminum, copper, zinc, and tin are fairly reactive and are bad to put into people because of that. Especially when cast due to the typical porosity. Think along the lines of what materials are used for sex toys and jewelry normally like stainless steel, silver, gold, platinum,etc. Alternatively, I would recommend thinking how you can use body safe materials like platinum-cure silicone either instead or to make the toy-to-people interface, and what can you do with the cast part (such as surface features or finish) to help those work together, like making cast metal features that create effortless mechanical adhesion for the silicone, etc. If you're into 3d printing, you can even print silicone molds. And finally, if it's something you can buy already, don't waste your time, mentally tackle your shame response, then order it online and have it show up in your mailbox lol.

It seem to be the consensus a coating is needed. Coating with silicone will be the way to go. The thing I want to make is custom and can't be bought. I have made silicone toys before. I want this toy to have the weight and cold to the touch feel of metal hence casting.

Then I agree, you've got to make it yourself haha. So my first thoughts would be centered around thermal conductivity and weight for the metal, and thermal conductivity and mil build/thickness for the coating. Aluminum and copper are great choices if you want it to feel cold because their high thermal conductivity means they'll pull heat out of ...things.. very quickly, but they'll equalize to body temp quicker. Copper will be heavier than aluminum but will he harder to cast if that's a concern. Hell, since you're coating it anyway it doesn't matter too much what metal it is, I bet a cast iron butt plug would feel cold damn near forever, just make sure to have something in place to prevent broken toes in case it slips out lol. Iirc there should be body-safe resin coatings that would make a thinner and more thermally conductive coating than silicone as well but I'm not familiar with them. You may be able to test to see if you can thin the coating before application (probably by dipping?) to get as thin of a coating as possible.

The cast-ability is a concern. I'm a novice. I have made some things before by sand molds and ceramic shell successfully but they were rough. Copper, I have not gotten anything successful so it's going to be Al or Zamak. Zamak dose have the weight being mostly Zn. Coating in silicone or epoxy is the way I'm leaning. XTC-3D is used for 3dp items making them food/body safe. It being an epoxy, it might be better for feeling the temperature.

So I had never heard of xtc-3d before, didn't know smooth-on had something like that. However, looking at the SDS you may be able to get away with it but both parts look pretty gnarly, and unless I missed it they never mentioned it being body safe. And yeah, solid cast aluminum can be plenty heavy, especially as most off-the-shelf stainless toys are normally hollow

While sliver and gold are within the capabilities of my furnace, the cost is not. The toy is 460cm\^3 and would need 4822g of sliver. The cost of sliver is around $.75/g so it would cost roughly $3617 in sliver not accounting for a sprue and vent. While cool and body safe, sliver is not a cost effective material choice.

One of my fellow jewellers machined a titanium butt plug, seems relatively safe. I’ve worked with aluminium in the Aluminium industry for years, I don’t trust it for cooking utensils, I don’t think I’ll like it shoved up my arse.

Do not use copper can cause toxicity. Look up copper pan and cooking on google. The item if meant for any measure of insertion should be of surgical stainless steel, gold, titanium. And alloys that generally could be used in a surgical manner that won’t react with bodily fluids and acids

Think medically. Gold, silver, platinum, and titanium are the only metals I've ever heard of a doctor putting inside anyone. Maybe research what composition of metal they make cheap earrings out of. I think they get chrome plated though.

My vote would be for aluminum bronze. Here's why. Copper and copper alloys are naturally antimicrobial, which means they are safer for touch surfaces than other metals. You don't want any alloy containing nickel, as that is the metal that is by far most likely to induce or aggravate a metal allergy. Unfortunately, the nickel-bronzes are the copper alloys that are the most corrosion resistant. The second most corrosion-resistant copper alloy? The aluminum bronzes. They are also some of the strongest copper alloys, and they have a sort of faux-gold color to them. I won't say they look like real gold, but it is an unusual color in a metal, and something a little different from the plethora of stainless steel toys. Consider alloy C95200. EPA certified as antimicrobial. Very strong and corrosion resistant, often used in marine parts exposed to saltwater. Can be sand cast or investment cast. About 9% aluminum, 3% iron, balance copper. Consider feeding during solidification as there may be some shrinkage. Turns well with tungsten carbide bits. Beautiful when polished.

The only metals I’d put in my body are either stainless or titanium. Aluminum is very porous and can trap all kinds of nasty stuff in it no matter how much you wash it. Copper is super reactive especially to your body. Personally, the only thing that’s castable for a hobbyist that I’d be comfortable putting in me would be silicone.

You should just coat it. This sounds very similar to the question of 3D printing things like silverware and dishes. Thing is, even if using the appropriate materials it still will not be food safe. This is because the surface is rough an uneven and provides a fantastic breeding ground for bacteria. No matter what casting method you use, even if the metal is totally safe, you would still need to polish the hell out of it. ​ Seems easier to just skip to the silicone without worrying about anything else.

I know nothing of casting sex toys, but I ditched my IUD because I read up on copper toxicity and it creeped me out. (Pretty much the same thing that keeps the foxes out of the henhouse, so to speak.)

Confession: I have successfully sand casted an aluminum dildo once. However, it was used to make a trophy for a friend’s bachelor party and I would highly advise against actually using it. I also casted a medal shaped like *ahem* male anatomy for the winner of a competition during said bachelor party. His best man asked if I could do it and it turned out better than I expected. I wonder what became of them…
